Anywhere from 2-3" at 100yds.  Then sometimes she opens up.  I generally wait a few minutes between shots so she does not get too hot.  I know its not me as my other ML and rifles I get great accuracy with.

What powder are you shooting? Bullet? Have you cleaned the breachplug fire channel with a proper sized drill bit to remove the crud in it? (Not reaming it out just removing  hard deposits that won't come out with a brush) I have excellent results with My pro hunter (Basically same gun) using 120 grains of blackhorn 209 powder and 250 grain shockwave bullets. Using this powder you must use Hoppes #9 solvent to clean the barrel after shooting instead of traditional type muzzleloader cleaning products. Have you checked to make sure the ears of the forearm are not touching the frame and the barrel is free floated? If you are shooting Triple seven are you cleaning between shots? With blackhorn swabbing between shots is not needed. I hope some of these things can help you get it shooting like you want.

I shot over 50 different sabots using 5 different loose powders and 6 different primers. Total around 3000 shots all in an Endeavor barrel. Not only does the right combo of these make a different but the loading has a good deal to do with group size. All shots was done using the Pack Jack and SpinJag and barrel cleaned between every shot. All shot at 100 yards. Best 3 shot group was .375" not only was it good in my barrel but also my brother's Bergara and a good friend's Pro Hunter. I then shot the best combos at 200 just to push them a little. I also shot every sabot into Bullet Test Tube ballistics media to get bullet performance data. I am going to get all this data into some form for the TCA's One Good Shot but with the amount of photos and such I may just have to put it on-line somehow. I then said what the heck and did the same thing in a 45cal muzzleloader Encore barrel using 12 different sabots. Found out some pretty intertesting stuff to say the least in this muzzleloading Endeavor (pun intended). Like Butch's bore shine works so good that the patch sqeaks when used to clean the Blackhorn 209. A couple 50cal sabots where too small in diameter to let me use them with Blackhorn 209. Meaning the bullet hit my PAST crony screen at 30 feet because it would not seal off to get a good burn!! And on, and on.
Just do not give up.

Thanks for the info guys, it looks like there is more range work to be done.  I was curious as to what physical stuff can be done.  I've heard of Belkin's pins and some trigger work or trigger springs to help improve accuracy.

JBJ, what load, primer and bullet/sabot gave you the best accuracy?

One that worked in 3 different muzzleloaders was using 100 grains of BlackMag3, Federal Fusion Muzzleloader primer,and the Hornady 250gr SST with the RED sabot.
I can tell you that with 7 different all copper bullets let it be Barnes,Knight, or T/C's Copper bullets you could have covered the holes with you hat. In some cases the only difference was the sabot itself but make a difference in loading and how they shot. The slower burning Shockey's Gold and the Goex Pinnacle shot lower of course. The fastest was BlackMag 3 with Triple 7 and BlackHorn 209 pretty close 2nd over all.
Physical things that I did to my Endeavor was free floated the barrel using a washer under the ramrod lugs, T/C's adjustable hinge pin,trigger job to give me 2lbs pull.
