I use TC's .54cal precut/prelubed pillow ticking patches and they measure 1+5/16" across, work perfectly

Sounds about right. You're better off going a little bigger in diameter than smaller--some folks seat the ball and patch and then cut the patch--
so bigger won't hurt anything.

To find the ideal size, place your patch material on the muzzle and place a ball on the material, start the ball flush with the muzzle and cut the patch off flush with the muzzle(with yer patch knife  :-) ). Pull the ball with a ball screw on the end of the ramrod, you now know exactly what size patch you need. You can also just wrap the ball with material and cut it, but what would the fun in that be....

thanks. that is exactly the patch I have been using and it works well for me also. I just wanted to try making my own. I'm going to buy a gasket cutter and needed the size.

Don't really know. I just make my patch in strips, then "cut at the muzzle".  Alway full coverage, and always the same,,,,,,,,
