During a sight in session last fall I experienced a failure to cock in that the hammer would not move rearward.  I traced it to the locking lugs depressing a disconnector lever when the barrel is closed which all seemed to work properly until I tried to cock the assembled firearm.  The problem is also intermittent.... I had the gun in the box ready to return to TC and gave it one last go and sure enough it worked fine and I couldn't repeat the failure to cock.  
Has anyone else had this problem?  I did a search and found a couple posts that were similar but didn't reach any real conclusions.

If the gun was not loaded did it not cock? But if it did it when loaded, it my be the case needs to be trimmed. Sounds like the case was not letting the gun lock up and that would not let you cock the hammer.  :-)

if you are using reloaded rounds that have NOT been properly full length sized for correct headspace, the case could be too long from base to shoulder. this will not let the encore action lock up correctly and will prevent the hammer from cocking.

if this is the case, you would need to adjust your full length size die to bump the shoulder back.

if you neck sized only, you may need to try full length sizing.

also, if you are not properly lubing the insides of the neck during resizing, you could be pulling the shoulder back out when dragging the expander back thru.

i have done all of the above in my learning process. :wink:

Sorry for the delay.  To answer your questions, the gun is not loaded when the problem occurs and also it is a 209 x 50 so cartridge headspace is not an issue.   The disconnector lever seems to work properly in that when I depress it with a small screwdriver the hammer will cock.  I looked at the locking lugs which activate the disconnector and they seem to move freely.  There is no debris or gunk in the action.  And to make matters worse it will only do it when I think about shooting but not when I am putting it in the box to send it for factory repair. :roll:   But I shouldn't complain... I made it through muzzleloading season before the problem surfaced.

That is a common problem. Sometimes one has to switch out the locking lugs. I had a new G2 Contender that would not come to full cock. The factory had assembled the lockworks incorrectly: one part had been put in backwards. Then I had to do a little fitting on the locking lugs. Maybe you fixed it when you reassembled the action.

Thanks for the reply.  I was concerned that the problem may not have been common and the service center would just send it back when they couldn't duplicate the malfunction.

The service department is well aware of the problem with the locking lugs. Some people keep extras on hand for new barrels. Sometimes just driving out the pin and swapping them out solves the problem.

My G2, once I got the disconnector put in right, would only go to full cock about 20 percent of the time. I just polished the lugs gradually and slightly so they would engage fully. I gather some people remove too much metal when they "try it at home". I have the proper tools and have had some training as an armorer. And it would certainly void the warranty. I just didn't want to send that puppy back to New England. I had already waited three months for the custom shop barrel.

The factory also sent me a replacement extractor. The one that came with the barrel had a lot of play in it. It wouldn't catch the rims of both brands of cases I had.

It is now a beaut. I took it out last weekend.
