What is the size lead bullet most shoot in their Buffalo Classics to avoid leading?

To get accuracy I'd suggest a .459

My Son just bought one. We slugged the bore at .457"

We will be sizing to .459"

.459, but the majority of my cast bullets are also gas checked.
If he's carrying a singleshot, don't expect a warning shot!

my barrel slugged to .456, I ordered molds in .457 and .459.but the .457 is back ordered. so Ill pour some at .459 and size them to .457. we will see  what happens then. Ill also have to play with alloys as some have said that hard bullits shot best out of micro groove barrels. if harder is better, I have alot of wheel weights saved up. DR

I have shot .457, .458 & .459 out of mine. The best loads i have to date are around 1.5" @ 100 yards with 500 grain Lee RNFPGC (.457) over H4895 w/mag Rem primer.  This BC barrel has been reamed to 45/120 so the velocity pretty much requires a gas check.

The handi BC/45-70 with a .456" barrel groove is not unusual. Marlin makes the barrels. My Son has a Marlin 95/45-70 Cowboy Classic. This barrel slugs at .456", it shoots .457's very well.

Use the largest dia. cast lead bullet that comfortably fits a fully fire-formed case neck. The throat dia. is the critical fit area, not the bore/groove. If the bullet is too small for the throat you will have leading issues. If it is several thou. over groove dia. it (lead) will swage down to fit (after all, you can do it in a sizer yourself, it aint hard).
FWIW, jacketed bullet criteria/experience applied to cast lead bullets is not very useful.
Dont be surprised if your mould(s) cast different dia. bullets than indicated. This is a function of cherry variations and your cast temp and alloy. The happiest of occurances is if your as cast bullet fits as above and all you have to do is lube it before loading. Try the WWts and if you really need something harder, quench them.

I agree with G crank1 about casting to size and quenching.  I would add that if you do that, pick a lube/size die that is a thousandth oversize so it just lubes, but no sizing.  If the die sizes, even a little, the hardness from quenching goes away and you are just back to the inherent hardness of the WWs.

Hundreds of cast rounds later, (jacketed bullets have never touched mah BC's bore  ;)) zero residue, zero leading.
