I'm part way through making a laminate forend to match a buttstock I picked up from Boyd's. Most of the shaping and barrel channel was done with a router table. Box cove bit works great for the barrel channel, and I will use a 1/2" straight bit to inlet the hanger bar. I have yet to do the inletting for the hanger bar as I've yet to decide whether I'll make my own or try to pick one up from VV. I'll probably just fabricate myself. So far the barrel channel has been cut, the outside edges have been shaped and most of the inletting for the reciever end has been done. Of course the reciever end is the toughest. I used a scroll saw, flat file and the almighty Dremel tool for this end. If you spend some time, you should be able to come up with a pretty professional looking job. The only trouble I'm having is finding #8-40 screws to mount the hanger bar to the barrel. I am currently getting blanks of walnut and laminate from Boyd's for around $6 to $8 apiece. So you can afford to buy a bunch and make a few mistakes. The forend I am currently working on is 14" long and 2 1/2" wide with a 30 degree slope back on the front.
